The end product of any work is always the result of a concourse between standard materials, sound procedure, and tending on the part of the one doing the work. And it is the same with working with sheet metal. A lot of folks are daunted by attempting to learn how to weld.

And it is frightening, but just as the same with all skills, it can be learnt and with lots of drill you can turn out to be skillful at it.

Using Flat Pattern Export in Inventor to Create CNC cut files | Design ...

I told him I would consolidate my knowledge into a series of blog posts, so Craig I’m sorry its taken until now. The moment has probably passed for Craig but I figured it could be of some use for followers of Design & Motion all the same. So here I am.

I know of 4 distinct ways to get what CNC programmers need out of Inventor. The best method for you entirely depends on what you are cutting and the software you are using to program it. Depending on your situation you may be able to produce the perfect output for your needs, we have had to resort to some fairly lengthy procedures to get what we need. In my industry the difficulty comes in dealing with the grain direction of the veneers on our parts and subsequent grain matching. As a result I have investigated lots of options and discovered a few tricks along the way. Nevertheless, its my strong opinion that Autodesk should be making much more of an effort to make the transition of CAD data to CAM software a lot less painful than it can be. Currently they don’t appear to be doing anything about it. Hopefully this will ease the pain for some of you.

Part 1 Flat Pattern Export

As you may well know in a Sheet metal part you can create flat patterns. Once a flat pattern has been created you can save out a dwg/dxf to AutoCAD which will allow you to develop the cut file further if need be.

Pros:

  • Merge Profiles into Closed Polylines
  • Spline Conversion to Polylines
  • Object Recognition, Inside & Outside, Features on the upper & lower faces.
  • Rebase Geometry to 1st Quadrant
  • Ability to control the layers to a certain extent
  • Semi-Automated Length, Width & Thickness values for BOM & Parts list.

Cons:

  • No support for exporting text with the cut file/flat pattern!
  • No feature recognition, so there is no means to include feature depths in the 2D data.
  • Has to be carried out manually on each part. The same repetitive process over and over again.
  • Sheet metal thickness won’t link through to body extrusion thick easily when using multi body modelling techniques.

There is some scope to run a macro in AutoCAD to do some clever post processing on the flat patterns to streamline the CAD to CAM process. For most people this would mean getting the part number into the cut file.

Coupling simulations: A simple way to increase results accuracy ...

Coupling simulations from different domains is becoming increasingly important, considering the evolution of CAE toward multi-physics problems. As an example, utilizing residual stress/strain as well as thinning information from metal-forming simulation is gaining rapid acceptance in the structural CAE community. Most of the time, components of full-car crash models are defined independently from any residual stresses and strains, and thicknesses are considered as nominal, whereas a lot of these ones have been manufactured thru stamping or bending processes.

To neglect these initial conditions leads to inaccurately capture the material response under structural loading, which is especially true with advanced high strength materials, which are gaining more usage for weight reduction.

Similar needs can be seen in a variety of other simulation domains. To transfer data between CFD and structural CAE is also realized in aircraft wing design process. CFD analysis is used to evaluate the wind pressure, which has to be passed on to the structural analysis model to evaluate stresses. However, the mesh for CFD and structural analysis are different so that it is necessary to map the data via interpolation between the two meshes. Similarly, in electronic cooling systems, heat transfer analysis often is followed by a structural analysis, which uses a different mesh, to evaluate distortions.

We are seeing a growing number of customers coupling their simulation results with structural CAE making the development of robust, efficient and accurate mapping tools very important.

Simplified approach

The forming process development by itself is a time-consuming design process that, starting from the part geometry, involves several iterations of draw development. Although, numerical forming simulation helps die designer and reduces draw die development cycle, incremental forming results cannot be really used before forming tools geometry being frozen, at latter stages of the product development cycle. This limits the use of stamping history from incremental stamping simulation in CAE analysis for crash worthiness, NVH and durability during earlier stages of the product design cycle. In addition, a significant effort is required in mapping the various formats and managing the data, since the manufacturing of automotive body structure gets distributed to several suppliers using each its own preferred stamping simulation software.

As an alternative to incremental simulation, one-step stamping simulation, or inverse analysis, is especially interesting because it is fast and can be applied on the parts using the same mesh as CAE models. This method is commonly used by product design engineers to check for the manufacturing feasibility of the designed part. In addition, it can be fully automated and hundreds of parts can be treated, which would never have been possible through incremental forming simulations.

A HyperWorks tool called Results Initializer, which seamlessly incorporates forming results into a RADIOSS or LS-DYNA crash simulation model, is available under the HyperMesh (Crash) user profiles and HyperCrash. Figure shows improved correlation with experimental data observed by a major OEM as a result of incorporating forming results on a crash model via Results Initializer. The process flow in the Results Initializer is shown in figure 2.

The same approach was applied on a public-domain Dodge model to initialize with forming results 470 sheet-metal parts within a matter of minutes, followed by the side-impact analysis shown in figure 3. As a result of structure stiffening because of the work’s hardening from forming strains, the maximum intrusion for side impact decreased by 56 mm, which is quite significant.

An efficient and generic mapping algorithm

Making things a bit more complicated, initial forming results are not limited to stresses, strains and thicknesses. They may include temperature, fiber orientation (for composites), forces, pressures, or even experimental measured fields. In addition, simulations are growing that use solids or thick-shell, for which “direct” initialization through inverse analysis is not possible anymore. In this situation, data mapping involving interpolation of results from forming to the CAE model is necessary.

HyperWorks has developed a tool called Results Mapper specifically for this purpose (fig. 4). It uses a unique algorithm to map in one shot several heterogeneous type of fields given on nodes, center of elements or even on numerical points, using a technology that is meshless in nature, as described in figure 5.

Since results from FEM analysis are discrete and known only at a few points (nodes or integration points), the idea is to approximate this scattered information with a polynomial function. Knowing this function allows computing its value at any other points, such as the nodes or integration points of the target mesh. This approach is independent of element formulation and can be extended easily to 3D solid elements, as shown in figure 6. Also, the accuracy can be controlled easily by changing the degree of the polynomial function, as illustrated in figure 7.

Other examples of mapping

Aside from the examples discussed earlier for transferring forming results to structural CAE models, the Results Mapper can be used for advanced applications, such as, mapping of anisotropy directions resulting from manufacturing simulation not only for sheet-metal forming but also for injection-molding analysis of plastics. as shown in figure 8. Another example is for mapping of results from a pre-straining analysis of a deformed seat modeled with 3D solid elements to a crash model, shown in figure 9.

Conclusion

As demonstrated by the applications shown in this article, taking forming results into account in crash analysis improves the accuracy of the results, which OEMs and suppliers are going to increasingly leverage in the coming years. HyperWorks offers to customers two useful tools – Result Initializer and the Results Mapper – to achieve the goal. Furthermore, Results Mapper is a general tool that can be extended to other multi-physics applications.

Teaching Steel Fabrication And Metal Fabrications - Business ...

Metal fabrication is a process that is involved in the creation of bridges, metal structures and a wide range of products like automobile parts, gates, railing, and crane beams. All fabrication work uses the engineering drawings.

The raw material that is used for the metal fabricator are generally wrought iron, mild steel, stainless steel, solid iron, brass, aluminum, steel, copper, brass and wires. The material can come in varied sizes and shapes including sheets, plates, and extrusions in various sections.

Fabrication involves cutting, which is routinely manual or done by machine. This sort of work is normally done in a foundry. The fabricators work with different shapes to metal rods and pipes, by bending in freezing cold or extremely hot condition, using powered hammers, bending jigs and machinery.

As with other producing the laborers use both manual labor and machines. Tube bending machines fitted with special formed dies and mandrels are also good for bending tubes, without kinking them. The rolling machines can form a round section from the plate while power presses are generally there for cutting, bending, and drawing of sheet metal.

Aside from this, the parts could be built by casting in foundries and forging by hand. Steel, cast iron, brass and aluminum can be cast. Many bits could be also manufactured by the turning and machining process. Drilling is a common operation.

Ultimately the laborer build the parts. The employee starts the steel welding process using gas, arc, argon arc, mig, tig, and spot. A couple of sheet metal parts are joined together by brazing.

You will be required to produce a variety of parts, all of which must meet the dimensional specifications of the mechanical engineered drawing. Employees within this classification will work primarily with CNC Press Brake, or CNC Turret Punch Press/Laser Cutting equipment.

Other responsibilities of this position include performing preventative maintenance on your assigned equipment. Also, you must maintain the cleanliness of your work area and meet all requirements of the Powell Quality System for this position. Finally, all employees are required to participate in Powell's ongoing Safety Training.

You must be an organized, self-starter, with the ability to work unsupervised while meeting all product quality requirements. Technical skill and qualifications for this position are as follows:

* Able to read a Tape Measure and Ruler (ability to convert fractions to decimals and conversely decimals to fractions).
* Able to read Mechanical Engineered Drawings (blueprints)/knowledge of engineered specified tolerances
* Able to effectively change machinery for multiple set-ups given various product lines and material requirements
* Able to use precision hand tools such as square, protractor and caliper.
* At least 2 years of experience operating and programming the above mentioned equipment.
* Able to lift at least 40lbs. frequently.
* Able to utilize a PC to process shop floor orders using the Powell Oracle MES software, and Microsoft Office Applications
* Successfully pass all pre-employment requirements (i.e. drug screen, job physical, employment verification and criminal background)

Increasing Yield on Sheet Metal Remnants

Sheet metal remnants (a usable piece of material remaining after parts are cut from the sheet, often referred to as “drop”) are the bane of every programmer and shop’s existence.  They are a pain to inventory, difficult to handle because of their odd shape, and a constant reminder that they need to be used or wasted.

This article offers some hope to the beleaguered programmer and operator.  There are ways to avoid having remnants in the first place, and if all else fails there are tools to help quickly dispose of them with little effort.

Here we go.

How to Avoid Creating Sheet Metal Remnants

As we all know the best remnant is no remnant.  In a perfect world all the parts would fill every sheet completely, and we wouldn’t have to deal with this challenge.  A zero-remnant reality may not always be possible, but there are two strategies that help avoid creating remnants in the first place.

1.      Using Filler Parts to Manage Sheet Yield and Reduce Remnants

Filler parts are parts with a less than urgent priority.  They are parts that can be made now but are made from scrap or material that would be a remnant.  There are three strategies commonly used to manage filler parts.

Filler Part Strategy #1 – Part Inventory

Creating part inventories from scrap or remnant material is the first strategy for filler parts.

Sometimes manufacturers carry part inventories of stock items to reduce setup costs or order response times. Alternatively, their production line may integrate a Kan-ban system, where part orders are cued when the part “card” indicates a need to replenish the stock.

In either approach, these parts are ideal filler parts. When a nest has unused material, extra space on the nest or material that would otherwise be a remnant can now be filled in with parts that will be used for inventory without preventing urgent parts being produced first.

Intelligent nesting software will report back to the order or scheduling system the number of parts created for each stock item. The scheduling system will then update the “quantity needed” before any additional parts are ordered to avoid overproduction.

Filler Part Strategy #2 – Higher & Lesser Grade Materials

Many manufacturers use multiple grades of material; some more costly than others. In the case of a manufacturer of industrial kitchen equipment, he may use brushed stainless steel for the exterior, visible surfaces of the cabinets and a plain finished stainless for the unseen back panels and interior parts. The brushed stainless is more expensive, but it has the same structural properties as the plain finish, so it is more than adequate as a replacement (filler) material for the plain finished stainless.

The second filler part strategy is to make good use of all of the higher grade material scrap whenever possible. To do this the manufacturer can use the scrap or remnants of the higher grade material to make parts that would otherwise be made of a lower grade stock by treating them as filler parts for the higher grade stock. In the case of the kitchen equipment manufacturer, he would make back panels and interior parts out of the brushed stainless – only when the material would otherwise be a remnant or scrapped – to prevent the expensive material from being wasted. At the end of the nesting process, the nesting software would know how many of the secondary filler parts were and were not nested.  It would return the remaining quantity to their normal, not filler, order status on the plain material.

Expensive, high grade material destined for the scrap bin has been salvaged and made into usable product components.  And expensive, high grade material remnants have been avoided.

Filler Part Strategy 3 – Future Orders

Consider a nesting environment where the engineer wishes to produce all of the parts due today only. In the case of batch nesting (creating a series of nests for multiple sheets of material from one set of part orders), as nests are built, the number of parts remaining gets smaller and smaller. Toward the end of this nesting process there will be fewer parts to nest and the nest efficiency will decrease; this is known as tail-off.  It’s also where remnants are created.

To increase the material efficiency, the programmer can allow the nesting software to look ahead at tomorrow’s orders and treat them as filler parts. The nesting software will only include the filler orders in locations in the nest where material would otherwise be scrapped, such as a remnant. Today’s orders will be the priority and will be nested first, and tomorrow’s orders will fill in the scrap areas.  This strategy blends the end of today’s production with the beginning of tomorrow’s production in a smooth and material efficient series of nests. And the opportunity for remnants is minimized.

2.      Using JIT (Just-in-Time) Nesting to Avoid Remnants

JIT Nesting is all about creating nests just as the machine that will produce the parts is ready for them – just in time.  The architecture behind this process is a never ending, always filling, real time order bucket reflecting the most current production demand.  As new orders come in they fill the order bucket.  As the machine (punch, laser, plasma, etc.) is ready to produce, the nesting software empties the bucket.  Orders and products are coming in and out in a constant flow of production – meeting needs just-in-time.

How this helps minimize or avoid remnant production may not be self-evident. The secret is constantly keeping the orders coming in so that there is never a tail-off of orders, which usually creates a remnant.

JIT nesting in practice is similar to the Future Order Filler Part strategy when used with batch nesting.  The difference is the “future orders” for JIT nesting are the orders needed for the very next nest.  Whereas the “future orders” for batch nesting may be the 2nd shift production or tomorrow’s orders.  The window for “future” with JIT nesting is a very tight single machine cycle.

Therefore, each nest will have the advantage of pulling from the greatest pool of orders to provide the optimal sheet material efficiency.

How to Optimize Sheet Metal Remnants

As mentioned earlier, it’s hard to imagine a zero-remnant world.  So, in those cases where remnants are inevitable, here are two strategies to best manage them and make the most of this extra material.

3. Automatic Remnant Management

Advanced nesting software has the ability to automatically manage remnant creation, nesting, and use for the programmers and machine operators.  The process starts when a sheet is identified by the software user as having sufficient material to create a remnant.  The user can tell the nesting software to then generate an electronic remnant with a straight edge cut or a stepped-edge cut (see image above) to free it from the consumed, nested material.  The software then creates a unique material ID for storage among the material available to nest on.  When more parts are ordered the user or the software can “call down” the remnant by its ID, nest parts on it and send the finished nest to the machine operator as normal.

With this approach remnants aren’t lost in the system and risk damage or being scrapped.

4. Irregular Remnant Management

Not every remnant can be squared-off to a rectangular or stepped-rectangular shape.  Sometimes there are irregular-shaped remnants that result from a very large, odd-shaped part being extracted.  In these circumstances, automatic nesting software can treat the irregular shaped remnant in the same manner as a regular-shaped remnant by storing it, labeling it, and retrieving it when needed for use.  For more on irregular-shaped remnant management, see this article.

In Conclusion…

There is no reason remnants should present the problem that they often do.  There are sizable material efficiency gains to be had with effective remnant management and the application of dynamic nesting software.
